What Actually Decides It: Age, Fault Type, Parts and Fit
Four things drive the answer. Age matters because old flex duct gets brittle and the inner liner tears where you cannot see it. Fault type matters more: separated joints, crushed runs and leaky boots are repairable, while wet, mouse-chewed or collapsed duct is not. Parts availability comes next, since standard round and rectangular trunk work is easy to match but odd homemade transitions rarely are. Finally, fit. If the duct was sized for a smaller furnace two systems ago, sealing a bad design just makes it a tighter bad design. We look at all four before we suggest anything.
How We Look at a Duct System on the Visit
We start where you feel the problem, then follow the air backward. That means checking the supply registers in the weak rooms, opening the return, and getting into the crawlspace, basement or attic with a light. We look at joints, tape that has let go, insulation that has slid off, and any run that is kinked or lying in water. We check whether the return path is big enough, because a starved return makes every room feel wrong. We also note how much of the run is even reachable. In older farmhouses where ducts were added decades after the house was built, access often decides what is practical.
When Sealing and Repair Is the Right Call
Most of the time it is. If the trunk is solid metal and the branches are intact, sealing joints with mastic, replacing a few bad boots, and re-insulating loose sections gets the air back where it belongs. Sealing also wins when the duct is buried in finished ceilings or tight chases, because opening those up costs more than the gain. Adding a return in a closed-off bedroom is a repair, not a replacement, and it often fixes a room that never balanced. If we can reach the leaks and the metal is sound, we repair and leave the rest alone.
Honest Cases Where Replacement Wins
Some duct systems are past sealing. Flex with a torn inner liner leaks no matter how much tape goes on the outside. Duct that sat in standing water under a crawlspace, or that rodents have opened up, needs to come out for air quality reasons as much as airflow. Undersized trunk lines are another one. If the system was upsized and the duct never was, the equipment will short cycle and stay noisy no matter what we seal. Same with a return that is a fraction of what the blower needs. In those cases we tell you plainly that replacing the run is the honest fix.
Doing It in Stages Without Wasting Work
You do not have to solve the whole house in one week. We often replace the worst runs first, usually the ones feeding the rooms you actually use, then seal the rest and see how the house behaves through a full season. That works well with propane and dual-fuel systems, where the heating side and the cooling side stress the duct differently. What we try to avoid is sealing a run today that we already know has to come out next year. Before we start we tell you which sections are keepers and which are on borrowed time, so the money goes into work that lasts.
Sealing Ducts vs Replacing Them — common questions
Can leaky ducts really make one room uncomfortable?
Yes. Air escaping into a crawlspace or attic never reaches the register, so that room stays hot in summer and cold in winter while the rest of the house feels fine. It is one of the most common causes we find.
Is duct tape enough to seal a joint?
No. Cloth duct tape dries out and lets go, often within a couple of years. We use mastic or foil-backed tape rated for duct, and on larger gaps we add mechanical fasteners before sealing.
Should I replace ductwork when I replace the system?
It is the easiest time to do it, since everything is open. Whether you should depends on the condition and sizing of what is there. We check the duct before quoting equipment so nothing gets a surprise later.
